Engineering Safety: Valve Isolation Innovations

Safety is at the core of Mass Products’ engineering ethos. Improving safety at a given workplace or environment, requires experience in the field, and a holistic approach to prevent specific behaviours or actions from occurring. One clear example of this application of design is our work in valve lockout solutions. These devices are designed to secure water network valves and prevent hazards during maintenance.

Valve lockout devices prevent accidental or unauthorized operation of valves that control the flow of water, sewage, or chemicals in the system.

Why are valve lockout devices needed?

When crews enter pits, pump stations, or treatment plants to perform maintenance, valves are often shut to isolate sections of the network. A lockout device ensures those valves cannot be reopened accidentally while workers are inside, which could expose them to high-pressure flows or hazardous substances.

Another common reason for these valves is their use in potable water systems where they separate treated (clean) water from untreated wastewater. Lockouts prevent misoperation that could allow contamination into the drinking water supply.

Case Study: Valve Lockout for Round Valve Boxes

In partnership with Urban Utilities, Mass Products developed a specialized lock for round valve boxes, common in the Brisbane CBD. This lock restricts unintended valve access and prevents tampering, ensuring system integrity during maintenance.

The development process included co-design sessions with field technicians, risk assessments, and iterations based on real-world feedback. This collaborative approach helped the solution address both technical and operational concerns seamlessly.

Key Features:

  • Tailored design for round valve boxes
  • Tamper-resistant locking mechanism enhances community safety
  • Pre-field testing ensured optimal performance
  • Robust materials and easy installation processes help reduce downtime during deployment

Recognition and Awards: AWA Acknowledgment

Another breakthrough, the buried valve isolation plate co‑developed with Logan Water and Downer, earned us the Water Industry Safety Excellence Award at Ozwater’22. This simple yet powerful steel plate provides clear signage of isolation status and uses individually keyed locks for accountability.

The recognition highlights its effectiveness in preventing unauthorized valve reactivation. Operators reported higher confidence during maintenance tasks, contributing to reduced operational risk and improved response times in safety audits.

Proactive Programs: Assessment and Upgrade Initiatives

Beyond engineered devices, we also enhance safety through strategic site assessments and structured upgrade programs, empowering clients to anticipate hazards.

After upgrading assets access for so many years we’ve learned that we can make maintenance easier by designing access the right way, from the start.

Safe Access Maintenance Program

This program was created to deliver full-scale audits, network reviews, and upgrade planning aligned to regulatory standards. By early engagement we are able to work with our clients to co-design programs that will improve their operation safety and save hundreds of working hours while doing asset maintenance.

Clients benefit from complete roadmaps, prioritized budgets, and implementation timelines, enabling long-term infrastructure safety rather than reactive fixes.

Condition Assessment Reports

Detailed inspection reports flag issues like structural wear, material fatigue, and non-compliant access points. These insights help operators create targeted maintenance plans backed by credible data.

Spotlight: Dubbo Regional Council Partnership

Dubbo Regional Council partnered with us to modernize access at sewer pumping stations over a 5–7‑year SAMP engagement. We conducted audits, compliance reviews, and staged upgrades to align with national standards, ensuring all access to utilities complies with necessary regulations. Sometimes, as regulations are outdated we might even need to go above and beyond.

The pilot phase focused on asset clusters, prioritizing high-risk access points first, allowing for incremental upgrades without disrupting city operations or budgets.

Everyday Safety Tools: Products That Support Field Work

SAM Grates

While improving maintenance activities we also came across an important gap that the water jetting industry had. We realised that this industry was suffering many unnecessary accidents, most of them preventable. Upon studying the problem and coming up with possible solutions, we came up with the Safe Access Maintenance Grates.

Designed as fast-install fall protection covers, these comply with AS3996 and help reduce exclusion-zone setup time.

Available in multiple shapes, these grates feature padlock options and hinged hatches, ideal for handling hoses or cables during interventions.

Anti-Withdrawal SAM Grates

These specialty grates prevent pressurized water or jetting equipment from escaping through open manholes, offering transparent panels and protective rollers for safe camera and hose use.

Lifting Equipment, Platforms & Walkways

Another innovation that we are putting forward and offering to the water industry is lifting equipment. Whenever an operator is on site, it is pretty common that heavy lids or covers need to be opened. That’s when magnetic lifters and lifting tools come into play.

Besides this, we can not talk about safety if our utilities don’t have proper platforms and walkways to access them. Most of the assets are underground and sometimes being able to get to them, with tools to do maintenance work, can be really hard and unsafe.

This is the main reason why we recommend engaging Mass Products from the beginning of the project, to be able to give advice and participate in the design process, saving time and budget afterwards.

Our easy-to-use lifting tools, modular platforms, stairways, and handrails are specifically designed to meet ergonomic and regulatory requirements.

Mass Products systems are engineered to fit existing infrastructure, enabling safer manual access without major modifications to facilities.
